Just tested about 1000 barcodes generated with the updated code and they all worked.

The fix seems to have solved the problem for the two examples I posted but introduced the problem...

Implemented this function and it seems to work great. I have one problem; I'm getting some checksum characters that my barcode font doesn't seem to be able to handle.
