@Gail - out of curiosity, would adding a drive and configuring it as a "mount point"(?) that expands the D drive be an alternative for freeing up space?

No you're pretty much on the nose. No downtime really means no "user aware" downtime.
Assuming you are spreading the load accross servers, start the maintenance on the slowest time...
